Large-diameter hot tapping can create major new connections on active piping systems without a full pipeline shutdown. This guide explains the added planning, alignment, equipment support, cutting, coupon recovery, and access considerations involved as connection size increases.
LARGE-DIAMETER HOT TAPPING WITHOUT PIPELINE SHUTDOWN
Hot tapping becomes more physically demanding as connection size increases. The operating principle remains similar, but larger fittings, valves, cutters, and tapping machines create greater loads and require more careful planning for alignment, support, access, and field handling.
WHY LARGE-DIAMETER HOT TAPS ARE DIFFERENT
A small branch connection may be relatively compact. A large-diameter connection can involve heavy valves, long tapping-machine assemblies, large cutters, significant travel, and restricted space around the existing system.
The connection therefore needs to be considered as a complete mechanical setup rather than only a hole size.
PIPE AND CONNECTION REVIEW
The existing pipe size, material, wall thickness, condition, pressure, temperature, and line contents should be reviewed before the equipment arrangement is finalized. The proposed branch size and orientation also affect the fitting design and machine configuration.
EQUIPMENT ALIGNMENT
Alignment is critical on large hot taps. The fitting, valve, adapter, tapping machine, cutter, and pilot need to remain aligned through installation, cutting, coupon retention, and withdrawal.
Poor alignment can create unnecessary loading and complicate the cutting sequence. The field setup should therefore be planned so the machine can be positioned and supported in a controlled manner.
VALVE BORE AND CLEARANCE
The isolation valve needs to provide sufficient opening for the cutter and pilot assembly. The team also needs enough clearance behind the valve for the tapping machine and cutter travel.
This becomes especially important in mechanical rooms, underground chambers, tanks, and congested piping areas where the available working envelope may be limited.
SUPPORT AND RIGGING
Large tapping equipment may require temporary supports, rigging, lifting equipment, or engineered positioning arrangements. The support plan should account for the weight of the valve and tapping-machine assembly and keep those loads from being transferred unpredictably into the existing system.
CUTTING A LARGE OPENING
The cutter is advanced through the valve and fitting until it reaches the existing pipe wall. The cutting sequence is controlled while the system remains live. The equipment must have sufficient travel to complete the cut and then retract the cutter and coupon fully behind the valve.
COUPON RECOVERY
As with smaller hot taps, the removed section of pipe is called the coupon. On a large-diameter connection, the coupon itself can be substantial. The pilot and cutter arrangement must retain it so it can be withdrawn from the line after the opening is completed.
SYSTEM MONITORING
The operating system should be monitored throughout the hot tapping sequence in accordance with the project plan. The exact requirements depend on the service, connection, pressure, temperature, and facility operating procedures.
SITE ACCESS
Large-diameter work can be limited more by access than by the tapping machine itself. Door openings, ceiling height, structural obstructions, pipe racks, equipment rooms, underground access, lifting paths, and working clearance should all be considered early.

WHEN LARGE-DIAMETER HOT TAPPING MAY BE CONSIDERED
Large-diameter hot tapping may be considered for new mains, major branch connections, system expansion, bypass connections, future tie-ins, and other modifications where a full shutdown would create significant operational disruption.
Suitability still depends on the actual system condition and project requirements. The connection should be reviewed individually rather than assumed to be feasible based only on diameter.
